To be fair, the margins were thin. My team usually handles orders 10x that size. But I've always believed small orders shouldn't be discriminated against. Today's two-van client could be tomorrow's 20-truck fleet. So I took it.
We asked Zorays Solar for close-up photos of the CATL battery cells. I know it sounds paranoid. But after a 2022 incident where we received mismatched cell batches, I don't approve any battery order without visual verification. The photos looked clean—uniform tabs, no swelling, correct terminal markings.
Data said go cheap. My gut said slow down.
Here's where the trouble started. We ran the numbers on the charging side. The client wanted two Level 2 chargers. According to the U.S. Department of Energy (energy.gov), Level 2 chargers typically draw 7.2 kW to 19.2 kW. We sized the Kstar inverter and CATL battery bank to handle 22 kW of charging load.
The spreadsheet said: buy the cheaper breaker panel, skip the site load calculation, and rely on the inverter's built-in protection. The numbers said we'd save about $600. My gut said something was off.
I've learned to listen to that feeling. In 2021, I ignored it on a similar small order and we ended up with a 3-day delay because the main panel couldn't handle the surge. So this time, I insisted on a full load calculation and a licensed electrician's review.
Good thing we did. The Lahore site had a 400V three-phase supply, but the existing wiring was undersized for continuous EV charging. The cheap breaker panel would've failed inspection. How to install an EV charging station without repeating my mistakes
Here's the checklist we now use for small EV charging projects. It's not fancy, but it's saved us from at least three major errors since 2023.
- Start with a load calculation. Before you buy any hardware, have a licensed electrician review your panel capacity. Per NFPA 70 (NEC), continuous loads like EV chargers must be sized at 125% of the expected draw.
- Verify battery cells visually. Ask for close-up photos of the CATL battery cells (or whatever brand you're using). Check for uniform appearance, correct labeling, and no signs of swelling.
- Match inverter output to charging demand. A hybrid inverter like Kstar can work well, but make sure its continuous output covers your peak charging load plus household or commercial base load.
- Budget for permits and inspections. The ESS Missouri portal and similar programs often require proof of compliance. Don't skip this step—it can delay your project by weeks.
- Don't dismiss small orders. The $8,400 order from Zorays Solar turned into a $62,000 follow-up order six months later. Small clients remember who treated them well.
What I learned
So glad I listened to my gut on that load calculation. Almost went with the cheap panel to save $600, which would have meant a failed inspection and a much angrier client. The $1,200 overage hurt, but it was the right call.
